I've managed to reproduce Disc Error 23 on an A5000 with a CF. The error occurs when transferring more than 1024 bytes at a time, so is almost certainly a bug in ADFS. By capping transfers to 1024 bytes, I've successfully managed to format the CF without issue. Unless anyone has seen this error on ...

I was thinking you could probably use the ROM images that the MGC uses if the EUP board has enough sideways RAM, but I don't know the specs of the EUP to say if this would be practical. I only did some summer work for Logotron in the 32-bit era and didn't get any juicy stories out of it, though it was interesting to see behind the scenes there.

There's some information in this thread. Basically, it shouldn't be hard to lift the drive cradle up and out of the case once any screws attaching it have been removed, though I can understand if you want more precise instructions.

I can't help with the dongle issue. :( For the printing issue it sounds like you need a PostScript printer driver to be running - there should be an icon on the left hand side of the icon bar if you've already run it.

I think a proper UPCFS filing system would be the way to go, though I could imagine it would be a lot of work.
